Why factory lighting matters more than you think.

Factory lighting is the single largest electricity load in most warehouses and production halls – often 30-40% of the building’s total consumption. It’s also the system most likely to be running on hardware that’s a decade past its design life. Sodium and metal halide high-bays from the late 1990s burning four hundred watts each, twenty-four hours a day, six days a week.

A high-bay LED retrofit is one of the few projects where the financial case is almost embarrassingly strong. Sixty per cent reduction in lighting electricity is typical. Eighteen to twenty-four month payback periods are normal. Maintenance call-outs drop to almost zero because LEDs don’t fail like discharge lamps.

The challenge isn’t the engineering – it’s the install. Most factories can’t lose a single shift. Most warehouses are running 24/7 or close to it. Doing a 200-fitting LED retrofit without disrupting operations requires phased weekend windows, careful crew sequencing, and the kind of planning most contractors don’t do well.

We’ve done enough factory lighting jobs across East Lancashire to know how to phase them. Cherry pickers in place by Friday evening, crew on site by Saturday morning, old fittings removed and new fittings up by Sunday afternoon. Lux verification and commissioning Sunday night. Monday morning the line is running under new light.

Lux survey to industry standards.

Measurement of existing lux levels across the production floor, racking, walkways and dispatch areas. Design targets per CIBSE LG7 (offices), HSE guidance (production), or your specific operational requirement.

LED fitting design and specification.

Fittings spec’d to your specific environment – high-bay for ceiling heights 4-15m, linear LED for lower ceilings, IP65 for washdown areas, corrosion-resistant for chemical environments.

Phased install schedule.

Most retrofits scheduled across weekends or planned downtime so production isn’t disrupted. Multiple shift teams for larger sites.

Cherry picker access and safety.

Cherry pickers booked and managed by us, with operators where required. Working-at-height risk assessments to your H&S team’s spec.

Old fitting removal and WEEE disposal.

All decommissioned fittings stripped of consumables, removed from site the same day, and disposed of per WEEE regulations. Disposal certificate issued.

Post-install lux verification.

Re-measurement of every illuminated zone after install to verify design targets met. Numbers in the handover document.

We walk the whole floor with a calibrated lux meter, recording readings on a layout drawing. Existing fitting count and locations photographed. Design produced for review.

Layout design and quote.
LED layout designed against the lux survey baseline. Quote covers fittings, install labour, cherry picker hire, disposal and certification. Projected savings calculated against your tariff.

Weekend windows booked.

Install windows agreed - usually consecutive weekends for larger sites. Cherry pickers and crew booked. Old fitting storage location agreed.

Depends on fitting count and access. A 200-fitting warehouse retrofit is typically two consecutive weekends. Larger sites (400+) phase across three or four weekends.

No. We schedule installs around shifts – usually weekend windows when production is paused or minimal. We’ve never stopped a line for an LED retrofit and don’t plan to start.

Typically 18-30 months at current industrial electricity tariffs. Heavily-run sites pay back fastest. We calculate the specific projection from your tariff and run hours.

Yes – we spec IP65 or higher for damp or washdown environments, IP54 for general production, IK08 for impact resistance where forklifts operate.

Yes – booked, delivered and operated as part of our quote. Operator-required certificates and risk assessments provided to your H&S team in advance.
